Project Overview

A leading medical device company specializing in minimally invasive urological intervention products approached us to develop two custom return springs for their next-generation handheld surgical instrument. Both springs serve the handle actuation mechanism — one for the push-button return, one for the plunger return — where consistent force feedback directly affects the surgeon's control and tactile experience during procedures.

The Challenge

1. Extremely fine wire with tight tolerances.
The plunger return spring uses a wire diameter of only 0.35mm with an outer diameter of 2.5±0.1mm and a free length of 42±0.6mm. With a slenderness ratio approaching 17, the spring is highly prone to buckling and force deviation during compression — a classic stability challenge for springs of this geometry.

2. Strict force consistency for tactile feedback.
In surgical instruments, the return spring defines the "feel" of every trigger actuation. The customer required batch-to-batch force consistency within a narrow window, verified at specified working heights — not just dimensional compliance.

3. Medical-grade reliability.
The springs must endure over 100,000 actuation cycles without force decay, while meeting the cleanliness and material traceability expectations of the medical device supply chain.

Our Solution

  • Material: Medical-grade 304V / 316L stainless steel wire (per customer specification), with full material certificates and batch traceability.
  • Precision coiling: CNC spring coiling with closed-loop outer diameter control, holding the ±0.1mm OD tolerance on 0.35mm wire across full production runs.
  • Anti-buckling design validation: For the slender plunger spring, we validated free-length stability and guided-compression behavior through load testing at actual working heights, ensuring smooth linear force output without binding in the instrument bore.
  • 100% force inspection: Every spring is load-tested at specified heights before packing, not sampled — eliminating tactile variation in the final assembly.
